New Zealand fashion brand Kowtow needed a custom shopping bag that could carry up to 5 kg without cracking at the folded top edge. Because the fold was essential for covering the die-cut handle and improving hand comfort, PackCCP refined the material, die-cutting pressure, handle reinforcement, and color-control process instead of removing the structural feature.

00 Projektübersicht

Kowtow wanted to improve how its retail paper bag performed in actual use. The bag used a die-cut handle with a folded top edge, which helped keep the handle opening more comfortable to carry, but that same folded area created a structural weakness under load. The packaging therefore had to solve three things together: carry up to 5 kg, prevent cracking around the top fold and handle area, and keep the printed color aligned with the brand standard.

01 Die Herausforderungen

The Fold Could Not Be Removed

The folded top edge was there for a reason: it covered the edge around the die-cut handle and improved carrying comfort. Removing it would simplify production but reduce usability.

5 kg Load Concentrated Stress at the Top

A paper bag can look strong when empty but behave differently once several kilograms of weight pull against the handle area. The folded top and die-cut opening had to resist cracking under the client’s required load.

Color Still Had to Match the Brand Standard

Structural improvements could not come at the expense of appearance. The production color needed to remain close to Kowtow’s approved brand reference.

We kept the folded handle design and strengthened the process around it rather than simplifying the bag by removing the feature.

Testing Material Thickness Before Mass Production

Before printing the production quantity, PackCCP made blank test samples to evaluate paper thickness and how the material behaved around the folded top and handle opening. This allowed the team to check whether the selected paper could support the intended structure before committing to printed stock.

Refining Die-Cutting Pressure and Rechecking Load Performance

The die-cutting pressure was adjusted to reduce stress around the fold and cut lines. After the structural adjustment, the bag was tested again for load-bearing performance, with special attention given to the reinforced die-cut handle and folded top area.

Matching Production Color Against the Approved Sample

During mass printing, the press operator worked with the client-approved color reference on site. Printing QC documented the result with photos and videos for another client check, helping confirm that the production color remained aligned with the approved sample while the reinforced bag structure moved into full production.

04 Ergebnis & Kundenwert

5 kg Carrying Strength Without Removing the Folded Handle Design

The solution was not to remove the difficult folded edge. It was to make that necessary feature work better through material testing, die-cutting adjustment, handle reinforcement, and repeated load verification.
